Ok, going to kinda post these one at a time, but here is the evolution of the suspension work on the Xterra. Works great for all terrain situations, rocks, rough roads, you name it. The system provides additional travel, and a little over 3" of lift.
At the same time, I got some goodies to install from Automotive Customizers http://www.4x4parts.com
- 3.7:1 low range transfer case gears
- Front ARB air locker

Getting closer, bump stop mounts welded and tested, gussets on upper shock hoop, and bump stop contact pad welded in. T-bars and chromoly T-Bar anchors/adjusters installed. Front Diff back in, with new ARB locker installed.

Work begins on rear end.. all brake lines, fuel lines, return lines, and breather lines have to be re-routed. The deaver main leaf was redesigned to sit 3/4" back from stock to eliminate rubbing on rear fenders.

I ended up going with the larger B&M oil cooler. It works great!! Down here in the heat, my tranny can get really hot especially at low speeds. With our mechanical fans, the fan speed and CFM are directly related to your RPM's. Slow traffic, stop lights, and especially offroading, can be hell on an auto tranny because it gets so hot. This sucker kicks the fan on at a set temp and cuts it off when the temp drops.
I have tested it, and it works excellent. At the same time, I installed a temp manifold on the HOT line coming from the tranny to get a good idea of what temp the oil is once it filters through the tranny. I had a guage in there forever, and now it finally does somthing!! haha.
In the pictures it looks like the tranny cooler is massive, but it really isn't very big. It's about 13" wide. Ignore the red electrical tape and jumble of wires, that has all since been fixed.
Additionally: The cooler has been moved to accomodate the winch. It was rotated 45 dagrees right.

Installed to be able to check ODBII codes while on the trail. I keep a reference book with me. Also installed for the purpose of knowing true MPH with the change due to tires. MPG, dist to empty and other data as well.

Only minor fabrication is needed to install the two front batteries, which is drilling holes in the stock battery pan, to mount the new custom made, steel black powder coated battery pan.
The THIRD battery is a total custom job. TONS OF FABRICATION

One other thing that needs to be changed, is the oil res has to be slightly relocated, and the brass hookup that jacks in to the engine will also have to be bent just slightly.

Also, the main wire harness that jacks in to the fuse junction under the hood needs to be pushed slightly downward. And the battery temp sensor needs to be moved slightly forward.

Thats it, not much work for the amount of stuff that gets fit in there. His kit uses two ODYSSEY 1200 batteries, military spec, drycell batteries. Yawan intalls these suckers in the presidents motor pool, and they had him do tests to see what the actual full load reserve time is. Average was 90 minutes each. Some more, some less. These batteries kick ***.
This system uses a relay isolation, so there is no voltage or amperage loss like other systems out there. There are three different operating modes controlled by a switch inside the truck.

The rear battery has gone is as a part of the rear cargo re-design project, creating a new sub-floor, and mounting rails, drawers, etc. The rear battery is the same one used in the U.S. Bradley Fighting Vehicle. ODYSSEY 2150 seriese.
It is also isolated and crontrolled by two switches in the dash.

Ok, this ARB compressor was installed mostly for just running the front and rear lockers, but COULD be used to air tires in an emergency.
We just ran a feed in to the Powertank ARB manifold I already had, with a check valve in-line. This way, I can use my ARB compressor for the lockers, or my Powertank for the lockers. We also have quick disconnects at the front and rear of the vehicle. This means I can air up tires with the Powertank, or the compressor.

Reserve time due to fridge and heat here in the desert.
Plus with that much battery, I can run a massive amp behind my ham radio to reach out and toutch someone.

Addition guages installed. Added a T-fitting for the air lines.
I wanted an air guage inside because I wasn't able to monitor the pressure to my ARB manifold. So I fabbed up a mounting bracket and installed these:

nice set up and great detail. What has really baffled me on the xterra rear bumpers is how the aftermarket units keep the crappy plastic rear corner pieces instead of triming them back, to offer a tougher steel corner wrap. Outside of that this is a great build! :clapsmile

That is an incredible build! Considering the extents you are going to, why not replace the T-bars setup with Total Chaos' coil-over conversion?

True, but thats nothing that can't be fixed!! I have already had to make some modifications to make it safer:
Okay, here was a little project that needed to be done, and should be done for anyone who has the Skid-Row swing away tire carrier. Believe me when I say that this thing can become a serious death trap on the trail and on the road.
More than a few times I have had the little bugger swing open. Sure it was generally when I had jumped the truck or rammed in to a big rock.... but regardless, it was dangerous.
The other issue was keeping the damn thing open when parked on a hill. This is the most annoying thing of all.
First; KEEPING IT CLOSED
Simple enough, just drill a hole through the swing-away, the rubber, and the support. Make sure to drill the hole to match the size of the pin you will use. I used a pin courtesy of the US government, normally used on helicopters.
You might notice the lanyard. It is bolted inside the bumper, and hooked to the "keyring" on the pin. Although it looks like a normal keyring, it's not. The thing is "gorilla keyring" style, reallllllly beefy.

Second; KEEPING IT OPEN
Okay, this one was a little more difficult, requiring a mill, welding, aluminim, DOM tubing, and some real fancy engineering work.
First we took a piece of thick steel, shaped it to the holes near the hinge of the swing-away, creating a large hole for the bolt head, and drilling two small holes for securing to the bumper.
A second thick plate was added to the edge of the plate that hangs over the bumper (where the big pin goes). These were welded together cleaned tested, then the plate was powder coated black.
For more added strength, a piece of DOM tubing was milled down and shaped to the corner of the inside swing-away. The tubing was then welded on, and painted.
The system works GREAT!

Rear diff is an H233B Way overkill axle for the Xterra. The thing is huge!
The front Diff is sturdy, the weak points are the Hubs and CV's. Been wheeling it HARD for three years, never broken a half shaft, torn a CV, or exploded an auto hub.
BUT - I carry a spare of each, just in case :)

Put it this way... I accidentally jumped a 6000+lbs truck and hardly felt it.
The bump stops are amazing.

Nissan gets around designing new parts for the Xterra by raiding the Patrol parts bin where possible. That is why the rear is so overkill.

You would the gas mileage and having to use Prem. That's one of the main reasons I traded mine in on an 05. :)

I knew about the premium, but i heard (on the D-L) that you get better mileage in with the supercharger? But I never did any research on the SC nissans. 02-04 I had a Chevy anyways:( .

I got an average of 13MPG in mine although I did have MT's but I think it only dropped it about 1MPG.

Hey sorry for the delay.
The domain issues will be fixed by tomorrow.
Until then, here is a sneak peak at one recent project:
Xantrex 2.0 2000w pure sinewave inverter +100w charger installed under what WAS the rear seats. Ripped those suckers out, and built a frame for a new flat deck. More items will be mounted under the deck and on top of the deck. Shore power plugs were installed outside the vehicle for easy charging.

I have never had an issue with the plastic corners. The bottoms tend to just get pushed in, but it isn't a common place to hit on these trucks. I would want something up front before I did anything in back.
As far as the plugs go, I can run one up front, but the rear of the vehicle is where everything tends to happen. It's like having a plug in the kitchen, y'know? I also have a plug mounted inside the cab. The rear deck is finished. I am taking the panels down to the Line-X place this week, and I will snap a few shots when they get put back in.

I like the 285/75/16 tires. Toyo did not have the 33" tire for a 15" rim at the time I got mine, or I would have gone for those.
Fuel... economy? hahaha. Well on a good day, if I drive under 55 MPH, I can get around 15-16 MPG. Do I care? Not really.
100% worthwhile? I would say.. the roof tent, the tires, the winch, the fridge, and the batteries.

To each his own. This setup has functions that I use, programming for stepping, mag-locks, and so on.
It's a centralized, water resistant, simple, and extremely simple to install. What else could you ask for?

The unit can be programmed to step up or step down as it turns on the accessories.. it's intended as a safe guard for your electrical system, so the alternator isn't slammed with everything all at once. It's just easier on your system if things turn on one at a time. For the same reason using a winch constantly will burn up alternators.
A "mag-lock" is a magnetic lock, of any type typically used for storing firearms in vehicles.

Very nice build. I love to see a Nissan SUV built where it can shine..for overland. I still don't understand why you wouldn't swap this to a solid axle considering the complexity and limitations of the IFS in ALL driving situations except where abs might be handy, to each their own. Great rig!

Okay, just catching up here... I have missed posting on a ton of stuff.
This project was to replace the crappy center console with a rugged, all metal solution. Gamber Johnson was the only choice. The only problem is that Gamber does not make any product specifically designed for this vehicle.
We purchased a long bottom rail, one large box, one small box, and all the accessories (lights, blank panels, cup holders). I still have to get some items that we missed (you may se a small gap by the Prosine control panel). We had to make custom panels for the Xantrex and after these pictures were taken, we also make drop-down panels for the remote radio head units. This way they sit flush with the box.

The rail mounted using 1/4" bolts and spacers, and a block mounted under the rear of the plate. Most of the mounting holes were pre-existing, we just tapped and threaded them using spacers where needed.

Okay, another project here. I use Akro-Mills boxes as storage in the rear deck area of the truck. They are easy to move around, easy to get in to, and can be secured with push-pin type fasteners.
I can fit three across in the back of the vehicle. The only issue is that the boxes tend to slide around a bit, and could be dangerous in an accident situation. I don't like the sound of boxes bouncing around when I am on a bumpy dirt road.
The solution: Engel slide locks for the small fridge. Purchased three, and mounted the fridge feet to the bottom of the boxes. Mounted the slide locks to the rear deck, and it works extremely well!!

I am looking at 12 and 120 being in the truck and wanted to see what option you install. I find plenty of weatherproof devices - Hubbell, Charles, but I can't figure out where is the 'best' location to make a cut.

There were some delays in the Xterra work due to not being able to pay off the grossly expensive dynatrac axle right away.
Luckily that is all taken care of, and the X is on its way back to life. Here is a teaser or two of the 3-link system.

Not saying anything new here, but totally agree x100 with all the comments on here about how sick your rig is.
Seriously, what do you do that allows you to do all these sick but expensive upgrades, let alone the time to get it done? Whatever it is, I want in! : )
Then again, I definitely don't have the know how to put it all together since I'm an electrical idiot and just slightly better in a few other mechanical areas.
I wish we had more open terrain to explore in the Northeast like you do out in the desert...man I miss living out in Utah!

Replaced the cracking front cross member, and designed a new front plate to compliment the solid axle. The designs weren't just for looks, I wanted good ventilation for an oil cooler install.
Also, we are finalizing the rear end with 2.0 fox piggy back shocks, and integrated in to the rear shock tower/crossmembers is the aux fuel tank.

After dealing with braking problems, it looks like the X is alive again. Had to replace the master with an early Chevy that could push more fluid.
Rear end is finished, fox piggy back racing shocks, custom shock towers, Toby did a really slick job making the lower shock mounts to be low-profile and integrate with the Light Racing jounce shocks.

I'm not sure what the total lift amount was. There is no possible way of getting a sway-bar up front. The location that Calmini uses (the valley between the tranny and the engine), is intersected by the third link. Coming from the front is also impossible due to the pitman arm, and the tire clearances.
Luckily, with the coil combo I have on there now, the front doesn't sway much at all. The rear is another story though... Due to the weight I have up top with the tent, the new height of the vehicle, and the flexy deaver leaf pack, the back sways like a drunk monkey. To combat this, we are installing a bad *** rear sway-bar. Should be just about perfect for me with that. And I drive some nasty roads.

Guys, I am working on the picture issue.. hang in there.
More progress made. Changed spring configuration in the front which dropped it an inch or so, and eats up some sway.
Installed a rear swaybar that means business!
It is really dialed in now.

With the new configuration and swaybars, 80MPH is no problem at all. Handles like a race car.

I See that you have the Deaver Packs but what part number did you use, in order for that to fit the 04 X because they dont advertise the packs for Xterra's

At first it was an SLR pack made by Deaver... then I wasn't happy, so I drove down to Deaver and had them customize it.

Yeah, as you probably know, Toby builds everything in SolidWorks.
He can whip another one up I'm sure. Give him a ring.

I'm curious about that Touchtek VI system. How did you manage to mount it where you did? Did you relocate the evap lines and the sensor that was sitting there?
The newer model seems to be a lot bigger (10X10) and I might have to mount it somewhere in the cab, or possibly in the back. I don't think I can fit it under the hood.

No issues at all. It was made for an integrated solenoid.

I simply made a custom bracket to re-orient some of the evap stuff, and create a flat mounting surface for the box.
There is no way the newer one would fit there though.

Looks like somebody came out with a new one. It is a fraction the size of the others.
Linky? I haven't installed the other one yet so perhaps I can sell it to someone with more installation space.

I have a 5 gallon frontrunner can just in front of the fridge in the truck, and now the 20 gallon tank on the trailer.
The 5 gallon tank replaced the odyssey battery that was located behind the fridge originally.. I just recently relocated the two auxiliary 2150 batteries to the rear passenger floor boards.

Jason - I have this same setup, but with different components. I'm starting to second guess it as I was thinking about what would happen if I take on water in the cab. Do you have any thoughts about this?
I was thinking the same thing too, but if I have water at that level I probably have other things to worry about. Regardless, I mounted all my gear on the back of the rear passenger seat after shimming in plywood betrween the seatback and the fabric. I can't pull that seat out as it's the jump seat for the youngin right now, so I might as well make use of it.
