I can agree with Gait, if you make something simple, then it is a lot easier to build. If you look at major manufacturers, they all have their standard designs and they limit the "customisation" to colours, wood finishes and drawer knobs, and maybe a cupboard vs a shower or an extra window but in reality, they stick to their design. . The more complex things like solar systems, hot water and air heaters add considerably to the cost due to the time taken to fit them. There are a certain number of manhours that things take, and working full time on it and with some extra help, you can speed things up. In reality, these can be very simple projects, hardly much more complicated than a very small holiday shack. Get a new or decent second hand truck, and you have halved the work. Stick to tried and true modifications to the truck that can be purchased off the shelf and fitted by guys who do them often, and then only do what you have to for your needs.

A simple square box made out of the composite refrigeration truck material like monopan which can but put together in a few hours with some help, and should be pretty water tight. CNC cut panels will make it all true and a perfect fit, especially if you use the matching extrusions. Keeping to standard windows and doors that are made for your wall thickness panel will make things a lot easier. The more complex things are, like the shape, the number of hatches, a crawl through will make it more difficult to build and anything that is more difficult will take longer and anything done part time will take at least double the amount of man hours that working full time on it does, as you loose a lot of momentum starting and stopping every weekend. If you are working full time, make sure you take time off from the truck, and acknowledge the progress you have made, otherwise it will be quite demotivating when you look back and realise how long it has taken. The most import thing however, is to build what you want, within your own time, and enjoy the build, because even if it takes a while, it is a whole lot better feeling driving something you have built than just paid for :)
