any pics of the body damage from mehico? whats the story on the transfer case?

You can see a right quarter shot in the Picasa album that shows the scrape, along the passenger barn doors.

The transfer case just has a low rumbling that changes with speed. I believe it is the output shaft bearing or u-joint that needs replacement. 4wd works great, no grinding or gnashing sounds, only that bearing noise.
